Well, I seem to have found the problem. Massive exhaust leak before wth cat!
Large bracket in front of the cat (picture1) was missing two bolts. By the looks of it they fell out a long time ago and so the rest of the exhaust has excerpted a force against the down pipe and snapped the little flexi where the cat bolts to the turbo! (Picture2) this has indue coarse snapped the bracket on the other side of the cat where it mounts to the bell housing (picture3). As all this area is covered in heat shields it's near impossible to see the vast amounts of exhaust gases that have been leaking out as the shields direct the soot away from the area.
Next step, does anyone make a cat replacement pipe for the euro4/5 2010 manual 190?

As nobody seems to make a decat pipe for my truck I've found a local exhaust manufacturer that's making me a decat pipe, haven't bothered pricing the genuine Nissan part as I can imagine the cost, pipe should be ready in a day or so.

Mind you, having a decat is going to help your economy and performance.

Chap said it would be difficult as its such a short piece and chances are it would fail and as you say a decat isn't going to do my mpg or performance any harm what so ever. Plus the bracket on the side that's snapped off has fractured the cat down that side so it won't last long anyway.

Wow very nasty, you have me worried now. Will check mine in the morning. Would you let us know how the decat goes please.

Yes, I'll post it up when I get it back and fit it. Was thinking about putting up a thread to get folks to check there's as surely mine can't be the only one that's worked the bolts loose. You can see the two bolts missing on my first photo.
 
Any MOT implications to worry about with this?

Absolutely no change in sound or performance (already remapped to 231bhp 400ftlb) and I have a sympathetic MOT man, I can always bodge up the old cat and refit for mot if there's an issue.
 
Yep and I wouldn't fit that to my vehicle, it's missing the main brace location so would put a lot of strain on the turbo housing.
so remind me the oe one did what exactly?

the lack of a brace will allow the whole pipe to move with the engine, its also significantly lighter than the cat so does not need the brace, look at your exhaust/engine or any cars for that matter on a rolling road the amount of flex is insane guess we will have to differ but I just ordered one, i was going to smash the cat innards out but its still a rubbish convoluted design.

am not 100% sure but i dont think Diesels are subject to the cat regs the same as petrols DPFs are another matter

Diesels come under the same rule,if the tester notices is a different matter

The lack of a brace will crack your down pipe or your turbo. this is why the oe cat craked because the brace/cat was not bolted in. Also that down pipe on eBay the braket is in the wrong location for a euro 5

As above the one on eBay is incorrect for Euro 5, nobody actually makes one for euro5 hence I had one made,
It has to be solid braced from turbo to engine so as not to damage the turbo, the flexi in the exhaust after the down pipe is where the movement is allowed.
