Long time reading , first time posting –
My 2015 D40 , 38000 miles had its check and re-seal done three years ago.
Just dropped it off at the local dealer as big crack appeared in nearside part of chassis. Their service manager has said it’s not safe to drive and parked it in their overflow.
Contacted Nissan UK who have raised a case and will be back in contact “ hopefully within the next three weeks” they also said in most cases there’s nothing they can do but occasionally they will buyback the car as a “goodwill gesture” . At that , I told him a six year old car with full dealers service history , under 40k and previously signed off as ok by them shouldn’t just fall apart.
Has anyone had to go down the legal route if Nissan refuse to play Nice?

Personally, I have only seen people give up when passed off with an excuse, like missed Nissan inspection window for example. But I would say your case is strong and looking at the details, pretty ridiculous circumstances I'm sure most will agree.

With respect to how incredibly quickly your example managed to rot after the initial inspection and treatment; does the truck work in a corrosive or other destructive environment, near the coast maybe?

Yes , I live by the sea but apart from an 80's Datsun , I've not had any rust problems from any other make - BMW,Ford,Volvo or VW. Now looking for a cheap runabout as this may take a while to resolve :(
 
You are very unlikely to match the issues created by Nissan at factory level for all those years of all-but-untreated chassis production.

Your particular, extremely accelerated corrosion has been caused by the sea air. Internally, if not properly treated (as it may not have been during it's inspection/"treatment"), your chassis will quickly break down from the inside > out.

You may have a weak chassis, but I believe you still have a strong case.

Car is now a sorry sight and it is obviously my fault.

We are now in same position with older Navara It’s 10 years old first registered late 2011. Car was sprayed by Nissan 3 years ago has been serviced by non Nissan garage yearly and passed DOE check annuallyWe are in in Ireland. Last week fuel tank strap fell off brought back to garage he said rusted so badly underneath that no point repairing they won’t touch it. Advised to bring it back to garage dealer who sprayed it. Neither dealer nor Nissan will deal with us said it not their issue they did all the could by spraying it we should have got thevrespray checked annually
Getting our solicitors involved Will we get anywhere??? Dealer says issue closed with Nissan in March 2020

Took me 3 weeks of scrubbing,sand blasting, welding, undersealing & painting to get it to this, all surfaces cleaned inside and out front to back.

The inside of the chasis after a serious pressure washing over nearly a day was Bilt Hamber Dynax S50, its cheaper if you buy it in 5ltr bottles but it's still not cheap. Ihad to buy an applicator gun and long hose to which I then attached a star shaped applicator which you stick inside the chasis and gently draw it out as you are spraying so it coats all the interior surfaces. The outside of the chasis was coated with this as well but when it had drid I sprayed it with smooth hammerite!! it was the only thing I could think of. All the rust was treated with Aqua Seal the same way as above before applying the Dynax S50. There was a crack on the chasis near side just near where the fuel pipe is so I got a set of plates which came from a guy on e-bay via a facebook group o the Navara which was recommended on here.

If you have any questions mate just ask but I am a merchant sailor and am in and out of the country all the time so don't get too upset if it takes me a couple of months to reply.
 
Tought I would share my experience with welding my chassi. I´m just a happy DIYer so like me you do it on your on risk and don´t do it if you don´t feel comfortable with it.
So my chassi wasn´t really that bad and it had just been welded on the left side behind the cabin just before I bought it. But since I was aware of the frame rust on these I decided to fix it before it got any worse.

First of, tub removal. And since mine is a KingCab I have a little more room when fixing it near the cabin.

Here are some pictures where I´ve replaced bad places I found. I mostly do cut-outs on the frame instead of just weld on a piece but thats up to you.

Here is one place I put a plate on instead of cut-out because I was I afraid the frame would bend or twist, and it was easier to put a plate on.
But when doing this avoid sharp corners because this can make a place for cracks to start. You can see that I have rounded all the corners for that reason.

Then it´s just to treat the frame, I putted Dinitrol ML both inside and oustide and then Dinitrol 4941 on the oustide. I´ve also made inner arches in the rear to stopped all the mud and water going in to the frame.

And here she is back together again with new tyres and liftkit installed :D
