Hi

Just after a bit of advice before I investigate.

I put my D40 into 4wd mode today and found that under acceleration there is a loud/rough grinding noise which appears to be coming from the O/S front wheel.

When in 2wd mode the car is fine. No noises or whines etc when driving along or under acceleration.

Are there any common problems or issues to make this happen and do you have any pointers of what to check first.

Well it sounds like a problem that you only get when torque is being shoved into the front wheels, so maybe driveshaft bearing, or CV joint is to blame? Just a guess....
 
I don't know for sure about the D40, BUT the front propshafts on D22's are notoriously weak and wear out prematurely, but you usually get a vibration on road, also have a good look at the sliding joint, it may be dry and needing grease.
The best cure is to replace the UJ's and then fit free wheel hubs, this completely stops the front prop from rotating (it will spin even in 2 wheel drive), in time though the increased MPG by reducing friction and drag, they will pay for themselves.
HOWEVER I am not sure they are made for the D40?
I have never known a Navara CV to fail, standing by ready to be corrected.
Was this noise going straight ahead or on steering lock?
 
You can't fit freewheel hubs to a D40.

In terms of the fault, there are no obvious issues which would cause a grinding in 4wd that don't appear in 2wd.

My first thought is that you may have caught a pebble in the brake caliper/shield which later fell out. Quite a common occurence when off roading.
 
Two serious issues come to mind and will need to be investigated.

1 The transfer box has a chain drive. If the oil is low or the box has been abused by being in 4wd on a sealed surface the chain can slip causing an awful racket.

2 The front differential/axle is known to be a weak point on the D40/R51 (especially by our Antipodean cousins). A broken halfshaft or internals when used in 4wd could cause a horrible grinding noise.

Dry steering lock stops, very well known to make horrible noises.
If so, no problem at all, the plastic nut covers are worn out, you can replace them for a couple of quid or just apply grease into the housing and onto the bolt, all will become clear when you get underneath and look at the lock stops.
I choose to grease mine.

Just took it out and fine when in a straight line and terrible when steering on lock.

I have the same problem, only in 4wdrive mode, not 2wd it’s only when turning left or right. Did you find the issue? I changed the transfer case oil, no luck, think I’ll change front diff oil next. many ideas?
